In 2025, DST-Pack was approached by a client from Switzerland representing a premium tea brand. The project involved developing and manufacturing a custom tea Advent Calendar designed for a seasonal collection.

The client was looking for more than a conventional gift box. The concept required a distinctive multi-level structure, several interconnected components, and decorative details that would create a premium presentation while making the packaging an integral part of the gifting experience.

The project presented significant manufacturing challenges. Its construction required extensive manual assembly and careful integration of individual elements, making it considerably more complex than standard folding cartons or conventional rigid gift boxes.

Before contacting DST-Pack, the client had approached several packaging manufacturers. However, many of them declined the project because of its complicated construction and substantial manual production requirements.

DST-Pack agreed to take on the challenge.

The Challenge: Manufacturing Beyond Standard Packaging Formats

The main challenge was translating a complex packaging concept into a manufacturable product without compromising its original design.

Unlike standard custom tea gift boxes, this Advent Calendar consisted of multiple structural components arranged in a multi-level configuration. Each element had to fit into the overall construction while maintaining the intended visual appearance and functionality.

The project required particular attention to:

• Structural complexity: Developing a multi-level packaging construction incorporating several individual components.
• Manual assembly: Integrating decorative elements through labor-intensive hand-assembly processes.
• Premium presentation: Combining carefully selected paperboard materials with gold foil details to achieve an elegant finish.
• Production consistency: Ensuring that the individual components could be assembled consistently throughout the 2,100-unit production run.
• Design integrity: Preserving the distinctive appearance of the original concept throughout the manufacturing process.

For many manufacturers, the combination of these requirements made the project commercially or operationally unattractive.

For DST-Pack, it was an opportunity to demonstrate the capabilities of our custom packaging production.

Our Approach: From Prototype to Full Production

Rather than limiting the project to standard packaging formats, our team accepted the challenge and moved forward with the development process.

1. Custom Packaging Development

We worked on translating the client’s concept into a practical packaging solution, taking into account the multiple structural components and the requirements of manual assembly.

The goal was to preserve the intended design while making the construction suitable for manufacturing.

2. Sample Production and Approval

Before proceeding with the full order, DST-Pack manufactured a physical sample of the custom tea Advent Calendar.

The sample was delivered to the client in Switzerland for evaluation and approval.

This stage allowed the client to assess the actual packaging construction, materials, decorative details, and overall presentation before committing to mass production.

Following the approval of the sample, the project proceeded to the next stage.

3. Full-Scale Manufacturing

After receiving approval, DST-Pack manufactured the complete order of 2,100 units.

The production involved paperboard packaging components, gold foil finishing, and extensive manual assembly of decorative elements.

The complexity of the construction required a production approach capable of handling both customized structural components and labor-intensive finishing operations.

The Final Packaging Solution

The completed tea Advent Calendar combined a distinctive multi-level structure with botanical decorative elements and a refined color palette.

The packaging featured:

• A multi-level construction with several integrated components.
• Paperboard elements forming the main packaging structure.
• Gold foil details adding a premium visual accent.
• Decorative botanical motifs integrated into the exterior design.
• Individually arranged compartments for the seasonal tea collection.
• Hand-assembled decorative elements requiring additional production work.

The result was a custom tea gift box designed to function as more than a protective container. Its construction and visual presentation made the packaging an important part of the seasonal product experience.

The Result: 2,100 Units Successfully Manufactured

The project was completed in 2025, with DST-Pack delivering the full production quantity of 2,100 units following the sample approval process.

For the client, this meant being able to move forward with a packaging concept that several other manufacturers had declined to produce.

For DST-Pack, the project demonstrated our ability to manage demanding custom packaging requirements involving complex structures, multiple components, premium finishing, and substantial manual labor.
